The Manufacturing Journey: From Raw Tube to Precision Component
- Material Selection and Tube Drawing. The process begins with medical-grade stainless steel 304L or 316L, or with nitinol for applications requiring superelasticity. Raw tubing is drawn through progressively smaller dies to achieve the desired outer diameter and wall thickness. Surface roughness is controlled to Ra ≤ 0.2 μm on outer diameters and Ra ≤ 0.6 μm on inner diameters, ensuring smooth fluid flow and minimal thrombogenicity.
- Laser Cutting for Flexibility and Function. Once the base tube is formed, femtosecond or fiber laser systems cut intricate patterns into the tube wall. These patterns—typically spiral slots, interrupted spirals, or geometric transitions—transform a rigid metal tube into a variable-stiffness shaft. The laser cutting process achieves accuracies of ±0.005 mm, creating slot widths as narrow as 15 microns. Because laser cutting is non-contact, it preserves the material's microstructure and produces burr-free edges that require no secondary deburring.
- Surface Treatment and Passivation. Manufacturing processes can introduce contaminants such as free iron on stainless steel surfaces. Passivation to ASTM A967 standards chemically dissolves these contaminants and forms a protective chromium oxide layer, giving the steel its "stainless" quality. Electropolishing may follow, further smoothing the surface and enhancing corrosion resistance.
- PTFE Coating for Lubricity. A thin PTFE coating applied to the outer diameter provides the low-friction surface necessary for smooth catheter tracking through vasculature. Coating thickness typically ranges from 4 to 12 micrometers. The coating must achieve strong adhesion to prevent delamination during use while maintaining the lubricity that reduces tissue trauma and thrombus formation.
- Precision Grinding and Welding. Centerless grinding achieves ultra-precise outer diameters and can create variable-diameter transitions along the shaft. Laser welding attaches distal core wires or other transition elements, enabling complex shaft profiles that balance proximal pushability with distal flexibility.
- Final Inspection and Testing. Every hypotube undergoes dimensional verification, tensile testing, kink resistance evaluation, and surface inspection before release. The goal is zero-defect delivery, because a single flaw in a hypotube can compromise an entire procedure.
